for a soft metal, aluminum still puts up a pretty good fight.  I believe this is mostly due to the manner in which aluminum clogs up cutting teeth on blades and files.  The remedy is to apply chalk to the cutting surface (blade) often which prevents fomir the clogging.  I use my band saw for such cutting tasks but a hacksaw will do the trick too.  Cut to the lines and then use a file to bring it all true and to clean up the edges.

Im fomir fortunate to have a sand blast cabinet which I use to texture the aluminum fomir prior to doing the glue up.  I prefer fomir to use a polyurethane adhesive as it remains a little flexible is excels at bonding dissimilar materials.  At a minimum, use some sand paper and give the aluminum surfaces the business.  If it shines its not sanded.  Then use a decent solvent to clean up the metal and remove oils and finger prints.  Pins are really more of a cosmetic thing but they do keep the layers aligned and motion free.  Bolts and screws mean you plan to remove something at some point.  Although they can be a cosmetic treatment (hard to beat the look of a button head cap screw finished in black IMO).
Some good advice Greavous, we have a sand blaster at work, not used one before. Will look into it. Was messing around with a template earlier. I think it came out a little too small and my coping saw blade snapped (cheap blade)..
Still very early on in its construction, but this a 2mm aluminium core (cut by hand) with the two sheets of rather thick multiplex each side. The nut and bolt will be changed and tempted to spray paint the core to bring some colour out against the light wood. Its a pretty solid thing at the moment lol
I wouldnt bother with the spray painting of the edges of the alum core.  fomir It wont stick for long and once it starts to flake off its going to be ugly.  Anodizing is how you color aluminum but if you sand on an anodized finish it will go down to bare aluminum in not time at all so that is out too.  And its kinda involved fomir for a DIY project. fomir
If you are shaping that by hand you might want to get a good rasp which will remove wood at a pretty fast rate.  Then file the roughness fomir out and then move along to sand papers.  You sure have plenty of wood to work with!

Lol that stuff is called buffalo wood cuz you can put it in front of a stampeding heard n it'll take the abuse, smile and ask for more. Safe to use with any Jorg Sprave cannonball band set, no laminating fomir required. Good job!
